The Battery Inside the Machine
Twenty years ago today, Dell recalled 4.1 million laptop batteries, and everyone agreed the problem was manufacturing.
It was the largest computer-related recall the Consumer Product Safety Commission had ever handled: 2.7 million packs in the United States, another 1.4 million elsewhere, shipped in Latitudes and Inspirons and Precision workstations sold between April 2004 and July 2006. Six reports of overheating. Some scorched furniture. No injuries. Sony, who made the cells, confirmed the fault was theirs and agreed to "financially support" the recall — corporate for we will pay for this and never say the word liability out loud.
The stated cause was microscopic metal particles introduced during cell manufacturing. Under the wrong conditions they'd bridge the separator, short the cell, and convert a laptop into a small, brief chemical fire. This was a real defect with a real fix. Sony cleaned up the process. Apple recalled 1.8 million of the same cells ten days later. Lenovo followed. The story ended the way tech stories end: a supply chain got audited, a line got sterilized, everyone moved on to the next keynote.
Here's what nobody recalled, because you can't recall it: the design.
A lithium-ion cell is a bargain. You get an astonishing amount of stored energy in a very small mass, and in exchange you accept a flammable organic electrolyte held apart from itself by a plastic separator roughly twenty microns thick — a quarter the width of a human hair. When that film fails, the cell doesn't fail gracefully. It goes into thermal runaway: the chemistry generates its own heat and its own oxygen, which is why a lithium fire keeps burning while you stand there with a fire extinguisher achieving nothing in particular. That isn't a defect. That's the product. It's what makes the thin laptop thin.
And here is the honest part, which is not the part I expected to be writing: the engineers took that seriously and largely won. Over the next twenty years the industry shipped ceramic-coated separators, battery management systems that watch every cell for voltage and temperature, deliberate vent paths, pack geometries designed so one failure doesn't cascade into its neighbors — all of it wrapped in UL and IEC certification regimes that barely existed in 2006. Energy density kept climbing, and the failure rate per certified cell fell by orders of magnitude on the way up. The phone in your pocket is a far better bargain than that Dell pack. Better chemistry worked.
Which makes the last twenty years harder to explain, not easier.
You know the sequence because you lived it. Hoverboards catching fire under Christmas trees in 2015. The Galaxy Note 7 in 2016, banned from aircraft by name, an entire flagship line euthanized. Dreamliner batteries smoldering on tarmacs. Notice what those have in common: they happened inside the standards regime, to companies with names and lawyers, and the regime ate them. Samsung killed a phone. Boeing built a containment box. Expensive, humiliating, survivable — and nobody's family died in a stairwell.
The version that kills people looks nothing like that. E-bike and e-scooter packs in apartment buildings, bought cheap through marketplaces with no certification chain, charged in hallways by delivery workers running twelve-hour shifts on the only battery they can afford, sitting between a sleeping family and the only staircase.
The hazard didn't move. The liability did.
In 2006 the risk sat on Sony's balance sheet, which is why Sony wrote the check. Twenty years of commoditization later, the same chemistry ships uncertified into the hands of the people least able to absorb what it does when it fails. Containment — certification, inspection, a charger that knows when to stop, somewhere to charge that isn't the exit — turns out to be a purchasable good. And cost reduction, followed all the way down to the floor, prices it out of reach of precisely the people most exposed to the tail. The delivery worker in the hallway isn't a downstream consequence of the design bargain. He's what the bargain is balanced on.
New York is the proof, and the numbers are sharper than I'd like. Battery fires in the city are not down. Through late July the FDNY had investigated 235 lithium-ion fires this year against 138 at the same point last year — up more than seventy percent, with outdoor fires nearly tripled. Deaths over the same stretch: eighteen in 2023, six in 2024, one in 2025, one so far this year. Fires up seventy percent. Deaths down ninety-four. That gap did not open because of a materials breakthrough. It opened through legislation, certification requirements, enforcement against uncertified sellers, and telling people not to charge a scooter in front of the door.
Read it correctly, though, because it's easy to read as the cell was never the problem. The opposite. The safe cell already existed — the engineers had finished it years earlier. What New York changed was who could get one. The law didn't invent safety. It dragged a certified pack into a hallway the market had decided couldn't afford one.
So that's what 2006 actually handed us, filed under "quality control." Not that the chemistry was doomed. That we shipped a two-tier bargain at consumer scale and let containment be the optional half — the part you buy if you can, the part that lands on your landlord's ledger or your own or nobody's. We solved the engineering, then sold it selectively.
Solid-state cells are coming and they're genuinely better. So here's the bet, and I'd like to be wrong about it: they will be superb at the certified tier, they will arrive first in the cars and phones of people who can afford certification, and the fires will keep landing in the same buildings. Same zip codes, better cells. The chemistry was never the thing that sorted us.
